Scaling up is not just building a bigger machine. Between bench and GMP production, the pilot stage decides how smoothly the rest goes.
A typical path
- Bench scale: confirm the formulation works and get first results.
- Pilot scale: verify the process at larger batches, fix the key parameters and process window, and generate data for production selection.
- Process validation and technology transfer: document the process and transfer it to production equipment.
- GMP commercial production: run under the regulatory and quality system.
What to settle at the pilot stage
- Critical quality attributes: moisture, particle size, content uniformity, retained activity, and which are must-haves.
- Critical process parameters: which parameters matter most and how wide the working range is.
- Whether scale-up is linear: the same conditions can give different results at larger scale, so pilot data is needed.
- Equipment selection: whether the production machine uses the same principle as the pilot one.
- Cleaning and changeover: how hard cleaning is and how long changeovers take for multi-product, small-batch work.
Common pitfalls
- Great bench results, then off-spec particle size or moisture at scale, because there was no pilot data.
- Production equipment works on a different principle from the bench equipment, so results do not carry over.
- Key parameters were not recorded, so they cannot go into the technology transfer file.
Verify at pilot scale first
Pilot-scale machines need less material to produce the process data scale-up requires. We offer pilot equipment across several principles and sample trials to confirm your process before you invest in production equipment.
